LPDC mold thermal fatigue cracks, crack generation mechanism, repair and life extension plan
The H13 mold undergoes long-term repeated cold and hot shocks, and the mesh like thermal fatigue cracks on the surface of the mold cavity are the natural failure form of the mold; The initial crack is very shallow, and continuous production will extend to the substrate, eventually leading to aluminum adhesion, casting strain, and even mold cavity chipping.
1、 Thermal fatigue crack determination and depth grading standards
Microcracks: Depth<0.08mm, mesh like fine lines, only on the surface, causing only slight strain on the casting, can be polished and repaired;
Shallow crack: 0.08-0.2mm, cannot be removed by polishing, requires argon arc welding repair and re nitriding;
Deep crack: > 0.2mm, the crack penetrates the nitride layer into the substrate, and is prone to re cracking after welding repair, basically reaching the end of the mold life.
The temperature difference between hot and cold impacts is the core cause: the mold cavity instantly heats up when in contact with the aluminum liquid, the mold opening and spraying release agent instantly cools rapidly, the circulating temperature difference exceeds 250 ℃, and cracks quickly initiate.
After the delivery of Xinfeng Machinery molds, a inspection cycle will be given: starting from the mass production of 8000 molds, the focus will be on inspecting the surface of the mold cavity near the hot spot and gate.
2、 Pre measures for die life extension
Matrix hardness control HRC48-52; When the HRC is higher than 54, the brittleness of the matrix increases, and the development rate of thermal fatigue cracks accelerates exponentially; Below HRC46, it is prone to collapse and deformation.
The nitride layer strictly controls the white layer to 0.008-0.015mm. If the white layer is too thick and brittle, it will crack first under thermal shock and propagate downwards to the substrate.
The distance between the cooling water circuit and the cavity surface cannot be less than 12mm. If the distance is too close, the temperature difference on the cavity surface will be severe, which will accelerate thermal fatigue.
Do not spray release agent in a concentrated and targeted manner. Rapid cooling at a specific location will amplify local temperature differences, and cracks will preferentially erupt at the spraying point.
H13 special welding material must be selected for welding repair, preheated at 300-350 ℃ before welding, stress relieved and tempered after welding, and then nitrided; Cold welding directly onto a new mold can cause cracks to quickly recur.
3、 Differences in overseas customer mold life standards
The expected lifespan of Southeast Asian molds is 3000-6000 mold cycles. If shallow cracks appear, they can be directly welded and repaired repeatedly.
There are clear indicators for the service life of North American automotive tooling molds, generally requiring ≥ 12000 mold cycles. Crack depth is included in the tooling inspection standards, and deep crack molds are forcibly scrapped.
European customers prioritize controlling thermal balance, stabilizing mold temperature, reducing thermal shock, pursuing long-term stability, and reducing size fluctuations caused by welding repairs.
The thick walled mold in the Middle East has severe thermal shock, and customers accept higher mold costs. Therefore, they choose electric slag remelting ESR H13, which has higher purity and better thermal fatigue resistance.
4、 Thermal fatigue crack development chain
Repeated cold and hot cycles → alternating tensile and compressive stress on the surface layer → microcracks first appear in the nitride layer → cracks extend into the matrix → crack gaps block aluminum → aluminum wedge effect opens up cracks → cracks continue to propagate and the mold cavity falls off.
5、 Long tail traffic layout ideas

6、 Common misconceptions in the industry
Misconception 1: The thicker the nitride layer, the more crack resistant it is. Thick nitride and white layers are more brittle and prone to mesh like thermal cracking.
Misconception 2: Grinding and polishing cracks can permanently solve the problem. Polishing only removes the surface layer, and the root of the crack remains, which can be quickly reproduced.
Misconception 3: Random argon arc welding repair is sufficient. Without preheating before welding and stress relief after welding, the repair location is in a high-risk area for cracks.
FAQ
Q: Depth of thermal fatigue microcracks?
A:<0.08mm, Can be temporarily repaired by polishing.
Q: Recommended hardness for H13 mold substrate?
A:HRC48–52。
Q: What are the advantages of ESR H13?
A: Steel has high purity and better resistance to thermal fatigue.
Q: Preheating temperature before welding repair?
A: 300-350 ℃, post weld tempering to relieve stress.
Q: What are the hazards of spraying release agents at designated locations?
A: Localized rapid cooling, increased temperature difference, accelerates thermal fatigue cracking.
Q: North American mold lifespan control?
A: Set a lifespan threshold and force deep cracks to be scrapped.
Q: What happens after cracking aluminum?
